Headliner/Sunroof/Rattle/Water

So I yanked the old headliner completely out of the car recently in the effort to make sure that nothing is leaking or rattling before I install a new headliner in it's place.

I've removed the yellow foam that's stuck to the roof thinking I'll be able to buy a new one, well it's NLA so I ended up pulling a clean one today from a parts car.

I've replaced the sunroof seal/gasket with a new one, took the car to a local car wash and of course it's leaking from the rear corners of the sunroof. WTF.

Are these supposed to leak even with new gasket around the sunroof panel or do these need to be aligned perfectly somehow?

Second, I have a passenger side rattle coming from what I can tell a-pillar area but possibly lower, I really though it was the sunroof panel or the hard lines of the manual sunroof mechanism but it's not that. I have no idea what can possibly rattle and sound like metal on metal, but I'll be taking my dash out soon to figure it out.

I can't stand rattles and this one is bugging me.

Ok figured out where the rattle is coming from. It's above the passenger side sun-visor. Where the reinforced metal meets the roof sheetmetal, there is some putty type of material sandwitched between the two, and it's mostly gone. The rattle goes away if I put fingers in there....

I just came back from pnp, pulled a clean sunroof mechanism from an 89 325i, and it had more "putty" material in the same area so I gotta figure out now how to best fix this... grrr.

I am pretty much sure now that #7 is what I am hearing rattling against the skin of the roof. WTF

If I touch sheetmetal in the circled area I can feel something ratting when I hit bumps etc... what the hell would cause this and how am I going to fix this? /pissed off.
