Help r3v! Engine sludge, see pics, need advice

    Background:

My girlfriend drives a 2006 Saturn Ion, 5 speed, 106k. When she purchased the car last year she purchased an extended warranty with it (rolled into the loan, approximately 24 months remaining on the loan). She bought the car from an independent dealer lot. The warranty covers all powertrain components.

Lately we have noticed that when the car is started there is more valvetrain noise than normal until the engine is warm. So she took it to our local GM dealer to have it looked it. GM dealer suspected worn timing chain components so they called the warranty company to make a claim.

The warranty company requested that the dealer open up the engine so they could send someone to visually inspect the valvetrain before they warranty the work.

Today the dealer pulled the valve cover and discovered this:

At this point they stopped and called my girlfriend and basically told her that if the warranty company sees the sludge buildup they will not warranty the repair.

She has had the car for roughly 20k miles and has had regular oil changes in that timeframe. Obviously this car was not well maintained prior to her ownership. And several of the mechanics have said that this buildup has been happening far before she took ownership.

At this point I'm trying to figure out her options.

I'm thinking she should try to trade it in and get into another vehicle. Immoral, IMO, but hey the place she bought it from screwed her.

    - or-

Find a way to make the car last 2 more years.
I'm worried that if I seafoam the crankcase, the sludge will break off and clog the oil passages, and seize her oil pump.

Any suggestions? What would r3v do?

My wife's e46 did that due to always doing short trips so the oil never gets up to temp. We did oil changes twice as often as BMW recommended, and it did not matter.

        Traded car in this year.

A litre of ATF and running it up to temp helps also. Then drain and refill.

That's basically what the GM dealer said. To me the car isn't worth enough to warrant that kind of work... We'll see...

She mainly drives less than 5 miles at a rip, but she hates the cold so she always lets the car idle to temperature.

I have had good experiences with Seafoam in the past so that was my first thought.

Most of this can be dealt with. Add ATF or an engine flush compound to the oil. Then drive the car for a bit, maybe 100mi at first, change the oil/filter and repeat. Driving the car means sustained highway speed trips or 30min or more each. I'd take the precaution of temporarily installing an oil pressure gauge to alert if the filter starts clogging. After most of the sludge is gone, the drive cycles can be longer (but still highway speed). That much sludge will take a while to clean up and you will use a bunch of filters & oil. I cleaned up an engine about as bad a few years back and used about 20 filters (and the corresponding oil).

Once you get the engine clean cut the "book" oil/filter changes in half (or less) unless the car sees at least two sustained highway trips of 30min or more each week.
The car makes it possible, but the driver makes it happen.

a quart of marvel mystery oil added to every oil change at 1000 mile intervals also will remove that sludge.

ATF was produced from a genie's butthole. That stuff is magic and will fix anything that is mechanical.
