The best shipping method I've found is DHL Ground. Cost was around $35-$40. Package weighed around 50lbs. The box was huge, probably had a dimensional weight of over 100lbs. DHL Ground is fast too. Usually makes it across country within 5 business days.
You need to go to a DHL Staffed Shipping Facility, though, to get good rates. On DHL Ground they charge you based on actual weight and not on Dimensional Weight (which is the size of the box).
Lastly, even though actual shipping is only $35 - $40, you should calculate in handling time and materials into your cost. The box is going to be huge and require alot of packing supplies to protect the upholstery, plus it will probably take you atleast an hour or two to do a good job packing it.
