        with fiberglass flaps, wouldn't chunks come off as rocks hit them? They would get a lot of road debris/abuse

          You need rubber. They have to absorb road debris, whereas fiberglass will chip when hit over time.

                  What about using the Urathane that you can buy for your windows. 20 bucks gets you a tube of it.. squirt it into a mold, Vioala!

                  ... I'm sorry if you already have a solution, I read the first couple pages then skipped to the end.

                      I've worked with these guys before (mainly to do 3dprinting), but they do cast urethane molding and they basically do exactly what you guys are looking to do. They 3dprint a part, make a mold using it, and then make casted urethane parts using the mold. They're also pretty fast...Might be worth a call to describe the project and getting a quote from them:

                          This was a few weeks ago. Scanning them at work with a colleague. It was getting late so we decided to pick it up the following week but I got put on field service and haven't been back at the shop to finish it.

                                if you don't mind posting the model or cloud when it's done, someone can punch out a mould if you don't have the time.
