    It is a common leak, there is a new plug and circlip design avalible from the dealer to fix it.
    I'm aware of the new plug and circlip because I accidentally ordered 2 of them.

    The piston was in there with the spring but from I can remember the two were loose enough to rattel around when you shook it and when we took the circlip out there was no tension on the plug.

    When we tried to reassemble it the spring was definately much tighter than when I took it apart.

    In what order does the thermostat go back together?

    This is what I tried. I put the thermostat piston in with the thinner pointy end in first, then the spring, and then the plug.

      Sounds like you didn't install the o-ring. This is the reason they came out which this kit. The new o-ring is made from Viton.

      The order is thermostat, spring, o-ring, cover & circlip.

        I put the O-Ring in.. I just assumed it was part of the cover.

        What I'm begining to think happened is in the process of fiddling with the cover popping up and down a few times before I finally put the circlip on the seal got pushed down past the lip where is was supposed to seal.
