Solve my fuel issue and you get $20!

Alright, I'm at wit's end with this fuel issue I'm having and I need your help. The person who provides me with the solution will get $20.

    The Car: 06/86 325es with 2.7i m20b27

    The Problem:
Fuel pressure drops from 40psi to ~15psi under sustained throttle.

During this starvation, if I let off to ~1/4 throttle the pressure begins to sustain itself and the car will slowly continue to accelerate. Anymore than 1/4 throttle and the pressure plummets.

If I turn the car off for ~10-12 seconds, the pressure stabilizes and I can accelerate to redline in all 5 gears without issue (at full throttle).

The external fuel pump has an extremely loud whine and the noise pulsates/fluctuates once the starvation has begun to happen. It's so loud that I can even hear it when the music is playing and all windows are closed. See Video below for reference.

    The History:
I bought the car with a ton of engine issues. So I rebuilt the engine into a 2.7i as I had plenty of engines at my disposal. All new electronics, rebuilt afm, mostly new everything.

This fuel issue was a problem prior to the engine swap and is the last remaining issue from the original list. (It was a very long one).

    What I've done so far:
    1. Replaced External pump with brand new pump (The video is the new pump)
    2. Swapped internal pump with multiple (3) working pumps
    3. Replaced FPR with 2 known working fprs.
    4. Brand new fuel filter
    5. Replaced all soft fuel lines
    6. Removed rusted dampener unit. (Pulse absorber was not on car when I bought it.
    7. Tested BOTH pumps for voltage - both remained consistent throughout the test with no significant fluctuation to cause any concern.

    What's next:
My next step is to clean the hard lines.

    The Challenge:
I don't know if any of you have ever run in to this issue before, I'm sure someone has had to. Please provide me with a solution for me to try out - if it works, I'll paypal you $20.

It sounds like youve done test runs with fuel pressure gauge attached???

Remove the in-tank pump/sensor, then use a stick to stir the bottom of the tank while looking in the tank with penlight. I suspect you will find a layer of rust. That rust can collect on the inlet screen of the transfer pump and starve the high pressure pump. The suction of the pump while it is running will hold the rust in place. But it falls away once the engine is shut down.

The fix is to replace the tank or to acid clean and seal the the tank you have. Acid cleaning and sealing is the lest expensive option.

Yep, did about 20-30 runs with FP gauge attached along with a few other instruments to monitor voltage, flow rate, etc.

When I first started trying to diagnose, I siphoned gas from 5 different areas in the tank looking for sedimentary rust, but all of the gas was completely clean. The tank definitely looks rusty inside though.

This is back on the top of my list and thanks for the recommendation on acid etching and sealing. I'll PM you for more info.

I did "Kreem" on a motorcycle tank once.

I say there has got to be a rust-free tank somewhere, screw that "coating" crap. It worked perfectly but damn, what a pain in the dick to use!

I'm gonna pull the tank out of my parts car and swap it, the partscar was running fine until a prius took out the front end.

The cleaner isn't bad, phosphoric acid is only $12 at home depot, it's the sealer that's expensive, $60 for the POR-15 brand.

But even that isn't bad compared to the cost of a new tank ($175 or more).

Haha yeah, I'm listening. Ordered the POR-15 sealer kit today. I finally had the time to investigate more and siphoned out a ton of rust sediment in the tank. Dropping the tank from the parts car tomorrow and heading to HD for acid. Unfortunately, I won't be able to swap it until the end of the month :(

Here some of the rust from the tank:
