it's just as easy to use the set screw properly to hold the rotor on the car if you have the wheel off. it's really not a big deal - people are just ham fisted and like to wrench them down as tight as they can.

It's not that I tried to get them on tight, its that they hadn't been touched in years. I had never touched them before myself till last week. I did use the right size allen key they just gave away and stripped without much effort. And I resurfaced the rotors..can you say warped?Comment

I would recommend dousing the little guys in penetrating lubricant before attempting to remove them if they've been rusting/corroding themselves in the hub for some time. Also tapping the surrounding areas with a hammer can help free them up.
If you've annihilated the head and aren't planning on reusing the rotor a muffler gun with a chisel bit at the right angle can help start the screw turning. And if you aren't concerned about reusing the set screw in that particular hole a carbide bit in a die grinder will do an excellent job eating away enough material to get the rotor off. Just remember to grind down the excess so there isn't any material left protruding from the hub.
As mentioned they are actually only used to keep the rotor in place during assembly and aren't actually needed once the lugs are tightened. That being said, they can be really nice to have when reinstalling brake components to assure everything is nice and square.Comment
