So I've always been shit at extracting snapped off bolts with the welder method...
I snapped a head bolt on my D2 so I've been trying again using the washer+nut combo and still no dice.

Since the intake (either option) is plastic, I would also at least look at re-shaping/reinforcing the ports with JB weld or something as necessary in order to not use an adapter.

I don't know if it's been done, but you could probably use muffler flap or evap purge valve table. Not sure about all required to physically fit/keep icv function/match ports.

Can you convert the vanos gear on the S52 cam to the dual vanos style? Would it be possible to run M54/M52tu intake cam as exhaust cam and S52 intake cam + M54 vanos gear?

I have seen people with the old Rover 4.0 engines have to warm the block up in order to find cracks at 60PSI, but that's a crack behind a cylinder sleeve.

Having not looked at this at all, I think it's too much custom stuff and the body modification will be a hard sell.
