I just don't get the reasoning. You lose the measurements/blueprints to properly make the box. No E46 to make sure the fitment is right/test fit.
He just built it from "memory"? Why not just say you can't build it properly or with piece of mind due to the hard drive crash and unavailability of a test car? This is from the outside looking in so excuse me if I'm missing something here but to me it seems pretty simple.

I've read this whole thread through a couple of times, and really wonder if Luke is exhibiting signs of ADHD and bipolar disorder. That would explain his ability to create the goodies he sells (during bursts of hyperfocus) interspersed with his spacing out with some customers. He also threatens to close his business just days before he posts threads about new products...classic bipolar. It probably didn't help either that his partner had depression as well. What Luke needs is a partner who is levelheaded who can handle the business and communication duties, leaving Luke to create on his own schedule.
