Now that the interior is in the reassembly stage, and its out of the car already, I decided I'm going to do a full refresh of the HVAC unit / heater box. So here's this -

I honestly didn't quite know what to expect with this one, in terms of teardown and reassembly. Back in the day I rebuild my entire sunroof system, no instructions, just worked slowly, analyzed how everything was put together, and just stayed mindful. It was a great play and worked well, so I just approached this one with that same kind of game plan and mindset. I know there are several videos of it online, of which I watched before taking on this process, but regardless I knew it was a project that I needed/wanted to do.
I began by taking apart the major components - I removed the evaporator, heater core, blend door slider mechanisms, slider cables, blower motor cover, and blower motor itself.

after this it was time to begin splitting the case. Everything mounted to this case comes off before it can be fully split. That being, the blend door actuators, slider cables themselves, and some other brackets maybe?? honestly I kinda forget, its been a few weeks since and I'm too lazy to utilize my full brain power recall just exactly what. After that the case comes apart in 3 major pieces. The case goes together side by side (left/right) then one major piece on the bottom.

the slider for this section controls airflow to the foot vents I believe, its just one major blend door

The left/right case pieces slide together, and are held together with a total of 3 riveted plates, and 2 screws.
These rivets need to be drilled out. I did this at my friends place, I nor he had any cutting lube, so I used cv axle grease, and it worked surprisingly well

After this the 2 screws need to be removed. On late model heater boxes these fasteners are Philips head, on early models I believe these fasteners are actually torx head screws. These screws are buried deep in the case, a very long screw driver is required in order to remove them. I got a 12" screwdriver for this.

after this, the case can now be split apart.
At this point the wiring harness can be removed, as it is routed in between a tunnel like thing in the blower motor area where the two sides piece together.

In between doing all of this, the actual blend doors got removed. To remove them I just carefully pried the openings and finagled them out.
Now it was time to clean the case, and scrape all the foam off of the doors. To clean everything I used soapy water, glass cleaner, razor blades, scrapers, flat heads, and some brushes

The glass cleaner was very helpful for scraping away the flakey foam. Also I used the glass cleaner because I am a fan of the smell, hoping it would get rid of the 40 year old heater box mustiness.

Now its time to work on the refreshing. I pealed away the old tape, and rewrapped the wiring harness
with friction tape

I then lubricated all the slider cables

Next I refreshed all of the foam for the blend doors. This step is kinda the whole point of tearing down the heater box. Fresh foam allows the blend doors to properly seal and resist any air from slipping past when closed. I used some neoprene adhesive backed foam from amazon (everyone uses this to refresh these it seems)

I did a few this way, however I thought it looked really dumb and low effort. I got ocd'd out and peeled all away then redid it the first way -

I was cutting foam for like 2 hours and it fucking sucked. I was working on the floor and my lower back was screamingggg

These 2 doors specifically were a pain to get out and put up hell of a fight. I wasn't comfortable with how difficult they were being, So I left them in the case. I ended up cleaning scraping, and refoaming them with them still in the case, and it sucked.

now that all the new foam was complete, it's time to reassemble the case / whole unit
At this point in the project it was late and I needed to go home. I wasn't able to leave everything at my friends house, which is where I began working at, so I needed to take everything and finish it in my room. This was the set up, the genuine working AND LIVING conditions for the next few days, lol -

ok anyways, back to the reassembly. To connect the cases I used some silicone sealant, granted the "grommet" (its like a strip of rubber basically, noting special) seemed to be not damaged, but I figured it'd probably be worn from the years, so I left it in place and used the silicone sealant. It's only supposed to keep out air, and liquid if somehow ever it makes its way in to there

When reassembling the side by side cases, theres a metal rod that is press fit into where the blend door meets the case. I cleaned it up with some steel wool to look pretty, and put a dab of assembly lube to make life easier when sliding them together.

To me, the reassembly was a bit of a puzzle. It was a lot of reassembly, inspect, make sure everything moves and functions, find a component I forgot / didn't realize its supposed to go on prior to last step, take apart, reassemble, repeat. One of those things was the slider arm for the food vent blend door. It has a little cut out in it, The cut out on the arm is supposed to sit PAST the case, not in the case. That little detail took me a bit to figure out, cuz at that point the case is so incomplete (in terms of reassembly) it was hard for me to catch that detail until things were put back together and the slider cable would only move like a fraction of a turn. Heres a pic -

Another thing I messed up on skipping over was routing the wiring for the blower motor/resistor. As previously mentioned, there is like a little alley way for the wiring to go through, as well and many plastic pillars, which hold the connector in place in order to properly allows the resistor to effortlessly slide into place when servicing is needed.

I spent so much fucking time and struggle attempting to pull the cases apart just enough to persuade the wiring and connector in place. All that struggling to avoid splitting the case and compromising the silicone again. I finally got it ! only to later find this piece-

Sliding the side by side parts of the case back together was a bit of a challenge, since there is a handful of things that needs to stay in place and make it into its designated spot on the other side of the case. Took a few attempts.
Now time to reconnect it, used the long ahh screwdriver, and now was ready to re rivet it. As you can see here the riveted plate takes up for that bit of slack that is left over after the screws are fastened.

freshened up the foam for the vents too, as well as cleaned ALL of the vents that go behind the dashboard and carpet

I harvested the slider mechanism off of the new cars heater box, because the fiber optic light for one of the sliders on the original unit had cracked off at one point in time, leaving the wire shorter than it was supposed to be, and as a result it would slip out of the holder for it, and leave one of the slider knobs not illuminated.

There were a couple non crucial spots of plastic that ended up unfortunately cracking during the rebuild, so I took care of them with the good ole JB

I also used my variable power supply to send 12v to the blend door actuators to confirm they are still working, and yes they are. no photos :(
Lastly, I gave the whole thing a quick little "polish" with this stuff

also I refreshed the foam for & reinstalled the evaporator and the heater core yadda yadda. I didn't replace the units because 1.) they worked fine before 2.) I saved hundreds of dollars not doing so and 3.) they are easy enough to access to replace while the unit is in the car if necessary.
and... while bleeding the cooling system (spoiler alert) the blower motor itself was making a horrible noise. It did not make this noise before the crash, but after the crash and before the chassis teardown began, the blower motor was making that noise. At the time I had assumed it was a byproduct caused by the way the firewall crumpled. But after tearing down and reassembling the unit I saw absolutely no visual signs of physical damage. So my conclusion is that the impact of the collision caused the blower motor internals/bearings to take some damage. I decided I'll get a new blower motor when I have the $230 to spare. For now might harvest it out of the new cars heater box, or more realistically, once I realize that being in a car in the summer heat with no airflow is the same way that dogs die, I might fork it over. But now that I type this, I think the actual realistic outcome is I just get a new one whenever the ac system gets converted and working again.
